Thermal performance, cost, and fin geometry pull in different directions when you specify an aluminium heat sink. Here is how the three common manufacturing routes compare.
Extruded heat sinks
The workhorse: low tooling cost, fast, and economical at volume. Fin aspect ratio is limited by what the press can pull (typically up to about 8:1), so very dense fin fields need another route.
Skived heat sinks
Fins are sliced from a solid aluminium block, giving high fin density and excellent base-to-fin thermal continuity with no joints. Great for high-power, space-constrained electronics, at a higher cost than extrusion.
Bonded-fin heat sinks
Separate fins bonded into a base let you reach very tall fins and large footprints that extrusion cannot. Ideal for large power-electronics and telecom enclosures.
